The forging and shaping process of these blades involves several distinct stages. First, a charcoal fire is used to heat the steel, which is then shaped using both heavy and lighter hammers for the initial and finishing work, respectively. The blade shaping is divided into hot and cold stages, each with two steps. A specific type of blank (sunobe) is initially forged, the shape of which will determine the final dimensions of the blade. This blank is then forged into the desired blade shape and allowed to cool gradually.
The cold shaping process begins with defining the profile, followed by the bevels. Once these steps are completed, the blade is ready for the clay tempering, a crucial stage in the creation of a high-quality samurai sword.
During the clay tempering process, a thin layer of clay is applied along the edge, with a thicker layer on the body and spine of the blade. This difference in cooling rates during the hardening process results in two distinct hardness zones within the same steel, with the edge forming a very hard martensite structure and the body a tough ferrite and pearlite structure. The boundary between these two areas is known as the hamon, which is often visible as a frosted, wavy line running along the length of the polished sword blade.
After the blade is hardened and tempered, the final geometry is created, and the surface is meticulously smoothed and polished using various abrasive stones. In contrast to other methods, stone-polished blades have a unique surface appearance and maintain their crisp edges and lines. Polishing is divided into three distinct stages, with the rough polish occurring before the fittings and scabbard are made, and the foundation and final polish once the rest of the knife is complete.
